Custom Injection Molding for a PC/ABS Electrical Housing

An enclosure designed around its assembly

An electrical housing is useful only when the components inside it fit and the completed unit can be fastened as intended. This custom PC/ABS housing, manufactured for a European customer's electrical product, has a large circular opening beside a deep cavity, with mounting tabs around the perimeter and fastening features inside. Those features make tool design and assembly fit central to the injection molding plan.

YS Rapid supplies custom injection mold design and plastic injection molding services for housings made to customer drawings. We take the project through DFM, mold flow analysis, toolmaking, trial molding, any agreed mold changes and approved production. The tooling plan can serve low-volume injection molding and, if specified and validated for the required capacity, higher-volume repeat orders.

DFM for a custom plastic injection mold

The DFM review starts with the 3D model, 2D drawing and available mating-part information. Our engineers review draft, wall transitions and the areas around the opening and cavity. They also examine the mounting tabs, hole locations and internal fastening features for molding and assembly. For an engineer sourcing custom injection molding, this review establishes which details can be molded as drawn and which need clarification before toolmaking begins. Proposed changes go to the customer for approval.

The circular opening changes how molten PC/ABS travels through the cavity. Mold flow analysis helps us evaluate gate options, fill balance, likely weld-line locations and possible air traps. We use those findings to inform the gating and venting design, then verify the result with actual molded parts. Simulation informs a decision; it does not replace the first trial or a fit check.

Custom injection mold making and trial molding

Once the part and tooling approach are approved, we complete the mold design, including the parting line, gating, cooling and ejection. Any side action depends on the final CAD geometry and is reviewed during DFM. We then manufacture and assemble the mold and run the first trial. For this type of project, mold construction to the first trial is estimated at approximately 30 days after tooling design approval. The schedule for revisions, sample approval and production is quoted separately.

We inspect trial parts against the approved drawing and review visible defects, dimensional results and assembly fit. When mating parts are supplied, we can check the opening, fastener positions and internal clearances in the assembled condition. If trial results call for a change, we agree on the necessary process adjustment or mold modification, run another trial and submit updated samples for approval. This trial-and-approval step gives the buyer evidence to assess before committing to production orders.

Low-volume injection molding and volume production

A buyer may need small batch plastic parts while an electrical product is being introduced, followed by larger quantities as demand develops. We discuss expected order size, annual volume, cavity count, mold construction and target unit cost before choosing a tooling approach. This lets a purchasing manager compare tooling investment with the projected unit price. A lower initial volume does not automatically require a new mold when volumes increase: the decision depends on the approved mold's capacity, expected life and the customer's future demand.

Once the samples and inspection requirements are approved, we move to small batch production or larger injection molding runs as ordered. For repeat production, checks focus on the features that affect assembly: the circular opening, mounting locations, mating surfaces and internal fastening geometry. Appearance requirements, color, surface texture and packaging are agreed with the customer. Where a project includes related plastic and metal components, YS Rapid can coordinate their manufacture and delivery as a matched set.

Confirm the PC/ABS grade for the actual application

PC/ABS describes a material family, not a particular flame rating or regulatory approval. We confirm the resin grade, color and any electrical-product requirements against the customer's specification before purchasing material. If the project requires flame performance or supporting material documents, those requirements should be stated in the drawing or RFQ and checked against the selected grade.

Request a custom mold and injection molding quote

Send the 3D CAD file and drawing, mating-part details if available, expected first order and annual demand, plus the required color, finish and PC/ABS grade. Mark any critical dimensions or assembly interfaces. We can then review DFM, propose the custom mold and trial plan, and quote tooling together with low-volume and volume injection molding options.
