From Prototype to Low-Volume Production – Delivering 50 Medical Devices with Over 100 Custom Components

Engineering-Driven Manufacturing from Design Review to Final Assembly

Bringing a medical device from prototype to low-volume production requires far more than precision machining. It demands engineering expertise, careful project management, rigorous quality control, and seamless coordination across multiple manufacturing processes. Recently, YS Rapid successfully completed a low-volume production project for an international medical device customer, delivering 50 fully assembled units on schedule. The project involved nearly 100 custom and standard components, manufactured using a combination of CNC machining, vacuum casting, custom component sourcing, precision assembly, and functional verification. By integrating every stage of production under one roof, we helped the customer shorten development time, simplify supplier management, and accelerate product validation.

Project Background

The customer was preparing a new medical device for product validation and market launch. Rather than sourcing components from multiple suppliers, they were looking for a manufacturing partner capable of managing the complete project—from engineering review and prototype production to assembly and delivery. Each device consisted of nearly 100 different components, including CNC machined plastic parts, metal components, Gear hobbing parts, vacuum cast parts, custom magnets, and customer-supplied electronic assemblies.

The manufacturing scope included: · PC CNC Machining · ABS CNC Machining · Aluminum CNC Machining · Brass CNC Machining · POM CNC Machining · Vacuum Casting · Custom Magnets · Standard Component Procurement

The customer supplied several key functional components, including: · PCB Assemblies · Batteries · Motors · Other Electronic Components

Managing so many parts, materials, and manufacturing processes required detailed planning and close coordination throughout the project.

Design Review & DFM Analysis

Before production began, our engineering team conducted a comprehensive Design Review and Design for Manufacturability (DFM) Analysis. Rather than immediately starting production, we carefully evaluated the customer's drawings to identify potential manufacturing and assembly risks.

Our review focused on: · Manufacturing feasibility · Critical tolerances · Material selection · Assembly interfaces · Cost optimization opportunities

During the review, we identified several component interference issues that could affect assembly and product performance. After discussing our findings with the customer, the design was optimized before production began. By resolving these issues during the engineering stage, we helped reduce manufacturing risks, improve assembly efficiency, and avoid costly design changes later in the project.

Manufacturing Process Planning

Once the design was finalized, our engineering and production teams developed a detailed manufacturing plan for every component.

This included: · Selecting the most suitable manufacturing process for each part · Planning machining sequences · Coordinating material procurement · Scheduling production across multiple manufacturing technologies · Defining quality inspection requirements · Preparing the assembly workflow

Because the project involved many different materials and production methods, careful planning was essential to keep every process on schedule.

One-Stop Manufacturing Across Multiple Processes

One of the strengths of this project was our ability to integrate multiple manufacturing technologies into a single production program.

The project combined: · Precision CNC Machining · 5-Axis CNC Machining · Vacuum Casting · Custom Magnet Manufacturing · Standard Component Procurement

Our CNC machining capabilities covered multiple engineering materials, including: · PC · ABS · Aluminum Alloy · Brass · POM

Each manufacturing process was carefully coordinated by our project management team to ensure every component met dimensional, functional, and cosmetic requirements. Instead of managing several suppliers, the customer worked with a single manufacturing partner responsible for the complete project.

Polishing and Surface Finishing

After machining, every cosmetic component underwent professional polishing to remove machining marks and achieve a smooth, high-quality surface. Each part was then inspected before moving to the next production stage, ensuring both dimensional accuracy and excellent cosmetic appearance. Because the final product would be assembled and functionally tested, maintaining consistent surface quality was just as important as maintaining tight tolerances.

Pilot Assembly and Production Assembly

Assembly was one of the most important stages of the project. To ensure the assembly process met the customer's requirements, the customer visited our facility and worked together with our engineering team to complete the pilot assembly of the first five units.

During this process, we: · Verified component compatibility · Confirmed assembly procedures · Checked dimensional fit · Optimized assembly efficiency · Documented the complete assembly process

After the customer approved the pilot units, our production team independently assembled the remaining products according to standardized assembly procedures. This approach ensured consistent quality across all 50 finished units.

Functional Testing and Quality Verification

Before shipment, every assembled device underwent comprehensive inspection and functional verification.

Our quality control process included: · Incoming material inspection · In-process quality inspection · Dimensional verification · Cosmetic appearance inspection · Assembly verification · Functional testing · Final inspection before shipment

To provide complete transparency, we also supplied the customer with: · Assembly Reports · Functional Testing Reports · Assembly Videos · Quality Documentation

These records allowed the customer to review every stage of the production process with confidence.

On-Time Delivery

From engineering review and material procurement to manufacturing, polishing, assembly, testing, and final inspection, the entire project was completed in approximately one month. After careful packaging, all products were shipped by air freight to ensure fast and secure delivery. The customer received all 50 assembled medical devices on schedule, fully meeting the agreed quality and delivery requirements.

Project Results

The customer was highly satisfied with the overall project execution, particularly our: · Engineering support during the DFM stage · Rapid response to design optimization · Precision machining quality · One-stop manufacturing capability · Assembly expertise · Functional verification · Clear project communication · On-time delivery

Instead of receiving hundreds of individual components from multiple suppliers, the customer received fully assembled products that had already been verified by our engineering team. By integrating engineering support, precision manufacturing, vacuum casting, component sourcing, assembly, testing, and quality inspection into one streamlined workflow, YS Rapid helped the customer reduce development risks, simplify supplier management, and accelerate product development.
