Rapid Prototype Machining for a Medical Electronic Device

A US customer required 50 sets of a medical electronic device prototype for engineering evaluation and product testing. Each unit contained nearly 30 custom parts made from ABS, PC, aluminum, stainless steel and brass.

The challenge was not simply machining each component. The plastic enclosure, screen, buttons, internal housing, sheet metal brackets, shafts and sleeves all had to fit together within the same assembly.

YS Rapid coordinated CNC machining, CNC turning, sheet metal fabrication, custom button prototyping, polishing, painting and assembly checks. The completed prototypes were shipped to the United States approximately three weeks after the production details were confirmed.

Why CNC Machining Was Selected for the ABS Enclosure

The customer needed 50 functional units, but the design was still at the prototype stage. Producing injection mold tooling would have increased the initial investment and made later design changes more difficult.

The upper and lower enclosures were therefore CNC machined from ABS blocks. This allowed the customer to evaluate the product in the intended engineering plastic without committing to production tooling.

The enclosure included screen and button openings, internal mounting features, connector locations and mating edges between the two shells. These features were reviewed together with the assembly drawings before machining.

After CNC machining, the ABS surfaces were sanded and prepared for painting. Particular attention was given to the front panel, corners, recessed areas and enclosure joint because these features remained visible on the assembled product.

Each component followed a manufacturing route suited to its material, geometry and function.

Polished PC Screen and Custom Buttons

The transparent screen was CNC machined from PC and then highly polished. Machining marks, scratches or uneven polishing would remain visible after installation, so surface quality and protective handling were important throughout production.

The buttons were custom-made according to the customer’s drawings. Their dimensions, exposed height and movement had to match the openings in the ABS enclosure as well as the internal operating structure.

During trial assembly, we checked the screen gap, button movement, front-panel alignment and clearance between the buttons and internal components. These checks were completed before the full batch reached the finishing stage.

Internal Metal Components

The aluminum housing was manufactured by CNC milling. Its mounting holes and mating surfaces positioned several internal components, making its relationship with the enclosure and brackets important.

Stainless steel brackets were produced by sheet metal cutting and bending. Bend locations, angles and hole positions were checked against the machined housing.

Stainless steel shafts and sleeves were completed by CNC turning, with attention to diameter and mating fit. Smaller brass components were also CNC machined according to the customer’s drawings.

Selecting the appropriate process for each part helped balance machining accuracy, production time and project cost.

Assembly Checks Before and After Painting

A part may meet its individual drawing dimensions and still create an assembly problem. Small dimensional variations can accumulate across the enclosure, bracket, housing and shaft positions.

Key components were therefore trial-assembled before painting. We checked:

· The fit between the PC screen and front enclosure

· Button clearance and movement

· Alignment of internal mounting holes

· Positions of the aluminum housing and steel brackets

· Fit between shafts, sleeves and mating parts

· Closure of the upper and lower shells

Checking these relationships before surface finishing reduced the risk of damaging painted parts during later adjustment.

After painting, the enclosure surfaces were inspected for scratches, dust, uneven color, incomplete edge coverage and paint build-up near openings. The finished parts were assembled again to confirm that the coating had not affected important mating areas.

Completing 50 Sets in Approximately Three Weeks

The three-week schedule required several processes to run in parallel. After reviewing the 3D models, 2D drawings and assembly information, plastic machining, metal milling, turning, sheet metal work and button prototyping were arranged under one schedule.

Parts that directly affected assembly were produced first for early fit checking. Painting began only after the main component relationships had been confirmed.

The project moved through drawing review, parallel part production, dimensional inspection, trial assembly, polishing, painting and final verification. Coordinating these stages allowed all 50 sets to be completed without waiting for every individual process to finish sequentially.
