ABS Plastic Rapid Prototyping for a Smart Device Housing

A US customer needed 10 ABS housings for a smart device under development. At this stage, the enclosures would be used to install internal components, check assembly, and review the appearance of the finished product.

Instead of investing in an injection mold before the design was finalized, the customer selected CNC plastic prototyping. YS Rapid machined each housing from solid ABS, then completed the polishing, custom color painting, screen printing, inspection, and packing.

Why CNC Machine the ABS Housings?

Injection molding is cost-effective for production quantities, but it requires tooling and leaves less flexibility for design changes. For this 10-piece prototype order, CNC machining allowed the customer to obtain functional ABS housings without waiting for a production mold.

The completed parts could be used to evaluate:

· Overall enclosure dimensions

· Space for electronic components

· Mounting-hole positions

· Alignment of external openings

· Clearance around connectors and controls

· Fit between the housing and mating parts

· Ventilation layout

· Product color and graphics

If the engineering team identifies an interference or assembly issue, the CAD model can be revised before the project moves to tooling.

Machining Features of the Smart Device Housing

The housing includes a large top opening, rounded external corners, mounting holes, internal surfaces, and ventilation slots. These features make machining strategy and workholding important.

The enclosure was produced from a solid ABS block. Material was removed in controlled stages to form the internal space while maintaining sufficient support around the walls. The mounting holes, openings, and ventilation features were then machined according to the customer' s files.

Before production, we reviewed several areas that commonly affect CNC-machined plastic housings:

Wall Thickness and Deformation

Thin plastic walls may flex during machining or distort after a large amount of material is removed. The cutting sequence, workholding method, and remaining wall thickness must therefore be considered together.

Internal Corner Radii

CNC milling tools are round, so internal corners cannot be completely sharp. Suitable corner radii and sufficient clearance are required where circuit boards, brackets, or other components fit inside the enclosure.

Openings and Mounting Positions

Ports, ventilation slots, and mounting holes must align with the internal electronics. A 2D drawing is useful for identifying critical dimensions and tolerances that may not be clear from the 3D model alone.

Polishing and Custom Color Painting

CNC machining can leave cutter marks on an unfinished ABS surface. If they are not removed properly, these marks may remain visible after painting.

Each housing was deburred, sanded, and polished before coating. Extra attention was given to the broad exterior surfaces, rounded corners, and edges around the top opening. These areas are visually prominent after assembly and need a consistent transition.

The housings were then painted according to the customer’s specified color. For reliable color matching, customers can provide a Pantone or RAL reference, a physical sample, or another recognized color standard. The required gloss level and surface texture should also be stated, as they affect the final appearance.

Screen Printing for Logos and Product Markings

After the coating had cured, the required graphics were applied by screen printing. This process can be used for:

· Company logos

· Product names

· Control symbols

· Port identification

· Operating instructions

· Warning marks

Before printing, we confirm the artwork, color, dimensions, position, and orientation. A drawing showing the exact printing location helps prevent alignment problems, particularly when the graphics must correspond with buttons, ports, or openings.

Inspection Before Shipment

The 10 finished housings were inspected before shipment to the United States. Both functional features and cosmetic surfaces were checked.

Inspection included:

· Drawing-defined dimensions and tolerances

· Mounting-hole and opening positions

· Mating and assembly features

· Condition of machined edges and ventilation slots

· Paint coverage and color consistency

· Surface scratches, dust, pinholes, or uneven coating

· Screen-printing position and clarity

The housings were packed separately to reduce contact between painted surfaces during international transportation.
